Description

Composite fabrics and bras made from the same materials and related methods

The present invention relates to composite fabrics and bras made from such materials and related methods.

Background technique

One-piece molded bras currently exist on the market. They are called "one piece bras" because the cup area of the bra is formed from a single piece (which may be a laminated construction), although other accessories such as clasps, straps and reinforcements are also used. This bra is usually made by gluing two pieces of fabric together. This glue bond is usually made effective by applying some pressure and heat. The glue usually used is of industrial grade. Glue can be applied to desired areas on the inside of one of the two pieces of fabric, such as along certain edges of the intended bra to be cut from the sheet and then formed into the shape of a bra. However, using this glue can increase the manufacturing time and cost (labor and materials) of a one-piece bra. In addition, industrial glues usually contain chemical solvents, which are not environmentally friendly when used in large quantities. Another time-consuming aspect of making a one-piece bra is providing the bra's covered edges. It is often necessary to avoid fraying along some of the edges of the bra. The edges need to be covered, eg by fabric folding, further increasing the time and cost (labor and materials) of manufacture.

Detailed ways

The present invention relates to fabric sheets, composite fabrics, methods of construction and uses thereof including, but not limited to, use as components in bras. In a preferred form, the bra is a formed bra, which may be of the type known as a one-piece formed bra.

Referring to Figure 1, a fabric sheet 1 is shown. The fabric pieces can have a wide range of sizes and can be trimmed or cut for subsequent use for a specific purpose or application. For example, it is available as a roll.

The fabric sheet includes a knitted first yarn 2 and a knitted second yarn 3 . The knitted first yarn 2 preferably defines the first face 2A of the fabric sheet 1 . The knitted second yarn 3 preferably defines a second face 3A opposite the first face 2A. Preferably, these two yarns are the only yarns of the fabric sheet. The first yarn 2 is preferably a knitting yarn. The second yarn 3 is also a knitting yarn.

The first yarn 2 and the second yarn 3 are mechanically connected. This can be achieved, for example, by knitting processes well known in the industry. The knitting used to connect the first and second yarns may be warp knitting and/or weft knitting. An example of this configuration can be seen in FIG. 12 . Preferably no adhesive is used to join the yarns together.

The first yarn includes thermoplastic polyurethane (TPU) elastic monofilaments. The first yarn preferably consists only of this monofilament.

This can be seen in the cross section in Figure 3, where the monofilament 6 is shown. A monofilament is still a monofilament, rather than a yarn spun into multiple monofilaments to form a multifilament yarn. The thermoplastic polyurethane elastomer monofilament is preferably of the kind described in US Pat. No. 9,688,805, in particular, the thermoplastic polyurethane elastomer monofilament is made from a resin comprising the reaction product of (i) a hydroxyl terminated poly an ester intermediate derived from a dicarboxylic acid and a blend of at least two alkylene glycols, wherein the number average molecular weights of the two alkylene glycols differ by at least 20%; (ii) a diisocyanate, and (iii) a linear alkylene glycol chain extender; wherein the resin has a weight average molecular weight of at least 600,000; and wherein the resin is further reacted with: (iv) a polyalkylene ether glycol and a diisocyanate reagents for the reaction product. Fibers under the trademark X4zol -J can be used. It is a TPU elastomeric monofilament that is manufactured differently than elastane. It can be produced by melt extrusion, which does not require the use of solvents. The entire content of US9688805, published June 27, 2017, is incorporated herein by reference. Preferably, the monofilament of the first yarn as claimed herein is defined as a melt-spun fiber in the claims of US9688805 published on June 27, 2017, in particular, the melt-spun fiber is composed of a reaction product comprising: resins made from: (i) a hydroxyl terminated polyester intermediate derived from a blend of a dicarboxylic acid and at least two alkylene glycols, wherein the number average molecular weight of two of said alkylene glycols differ by at least 20%; (ii) a diisocyanate, and (iii) a linear alkylene glycol chain extender; wherein the resin has a weight average molecular weight of at least 600,000; and wherein the resin is further reacted with: ( iv) A reagent comprising the reaction product of a polyalkylene ether glycol and a diisocyanate; wherein the fibers have a weight average molecular weight of at least 700,000. In one embodiment, component (iv) is derived from a polyalkylene ether glycol comprising polytetramethylene ether glycol. In one embodiment, component (iv) is derived from a diisocyanate comprising methylene diphenyl diisocyanate. In one embodiment, component (i) is derived from a carboxylic acid comprising adipic acid. In one embodiment, component (i) is derived from a mixture of 1,4-butanediol and 1,6-hexanediol in a mixing ratio of 25:75 to 75:25 by weight. In one embodiment, component (ii) comprises methylene diphenyl diisocyanate. In one embodiment, component (iii) comprises 1,4-butanediol, 1,6-hexanediol, or a combination thereof.

The second yarn may comprise fibers selected from natural fibers. For example, the fibers can be cotton or wool.

Alternatively, the second yarn may comprise rayon. Man-made fibers can be nylon, polyester or acrylic. The second yarn can be made from a blend of these materials.

The second yarn may present itself as a multifilament. It can be made from yarn of a single type of fiber, or from a blend of fibers. Or it can be made of monofilament. The denier of the second yarn may be approximately between 20 denier and 350 denier.

The denier of the first yarn monofilament may be between 20 denier and 50 denier.

The fabric sheet of FIG. 1 can be used to construct the composite fabric 10 shown in FIG. 4 . The composite fabric preferably comprises two sheets of Figure 1, as shown in Figure 4, connected in overlapping relationship to each other. For illustrative purposes only, FIG. 4 shows the first sheet 1A peeled from the second fabric sheet 1B. As shown in Figure 4, the two fabric sheets 1A and 1B are bonded together by the first front faces 2A and 2B of the sheets facing each other. The second front faces 3A and 3B define opposing outwardly facing surfaces of the composite fabric 10 .

The two sheets 1A and 1B are bonded in a process to be described below.

20。Referring to Figures 4-6, sheet 1 may be used in a fabric composite. In a preferred form, this is achieved by pressing the two sheets 1A and 1B together with their first faces. This means that the first yarn of one sheet is pressed against the first yarn of another sheet of the same material. See Figures 4-6. The process may involve placing two fabric pieces back-to-back with their first fabric layers in contact with each other. A first consolidation step may be employed and may involve the use of a press 20 as shown in FIG. 7 .

The two sheets 1A and 1B are placed in a press and then pressure is applied to the two sheets 1A and 1B to bond them together. This bond may be a weak bond for subsequent placement of the consolidated sheet in another press or pressing operation. This weak bond holds the sheets together so that they do not slip away from each other during the next heating step. Sheets of paper can be placed on the bottom and top of the bonded sheet to avoid dirt from adhering to the surface of the bonded fabric.

Such a consolidated sheet 1C as shown in FIG. 8 can be taken out from the press 20 and placed in the press 21 .

Press 21 may be a press that may apply pressure and/or heat to the consolidated sheets to further consolidate them together. It can be an electric press. Consolidation will fusion bond the two sheets 1A and 1B together. In particular, it is the front faces 2A and 2B of the two sheets that are fused together. There is no fusion bond between the first and second yarns of each sheet. Only the first yarns are melt-bonded together.

As in the previous step, a sheet of paper can be used to prevent soils from adhering to the surface of the combined fabric/new fabric.

In a preferred form, a forming insert 23 may be placed at a desired location on the outer surface of the second yarn of a sheet (eg, sheet 1A as shown in Figure 9). The insert can be made of thin materials such as cardboard or silicon or metal. The insert has a preselected shape (and may include an internal cutout) and is placed on the appropriate portion of the consolidation sheet so that when the press applies heat and/or pressure to the consolidation sheet, the insert 23 is trapped in the press and consolidation sheet in between to put extra pressure on the area it's in. This will cause the material in this area to become more compact during the pressing process. The result is an imprint, as shown in area B in the figure. This results in a fabric with embossed/embossed areas. This may also be accompanied by a change in the texture of the yarn, making the pattern texturally and optically different from the rest of the outer surface of the second yarn of the sheet. Such texture changes can lead to changes in visual appearance.

The first yarn can be white, which is the color of X4zol -J, and the second yarn can be any color, depending on the fiber material used to construct the second yarn.

Regardless of whether any part of the bonded fabric is covered by the silicone sheet during hot pressing, the two sheets are thereby thermally bonded together by melting, forming a new fabric with its own technical characteristics.

Once pressed, the pressed sheet 1D can be removed from the mold and subsequently cut, for example along cutting line 26, to remove components used as part of an undergarment such as a bra. As an example, assembly 28 may have a shape that defines portions of the cups and/or shoulder and chest straps of a bra. For example, the cutting assembly can be 3D shaped to form a breast cup. Bras are one example of garments that may be constructed using the composite fabrics described herein. Thereafter, the hooks/eyes/straps of the bra can be sewn or attached by any common method. If desired, the upholstery fabric or other components can be sewn or attached to the top of the composite fabric by any conventional method. It is contemplated that the upholstery fabric could be folded around the perimeter of the bra to cover the perimeter of the bra for a smoother edge.

Composite fabrics and components cut from the fabric constructed in this manner may not require any edge covering steps to prevent or reduce abrasion of material at the edges. The edges of the new fabric thus formed will not fray even after being cut by different common methods (eg mechanical cutters, scissors, ultrasonics, laser cutters). The monofilament layers are already melted and fused together, which helps prevent fraying since the other yarns cannot unravel after the first fabric layer (ie, the monofilament layer) is melted.

Since the two sheets are thermally bonded together by fusion, the composite fabric has its own technical properties. These properties may mainly depend on what the material of the second yarn is.

The fusion bonding of the monofilaments of the first yarn knitted changed the properties, but the composite fabric remained elastic in all directions.

In the foregoing description, reference is made to elements or integers having known equivalents, and then such equivalents are included as if they were individually listed.

While the invention has been described by way of example and with reference to specific embodiments, it should be understood that modifications and/or improvements may be made without departing from the scope or spirit of the invention.
