Abstract
本发明的目的在于提供一种新型的叠层片材和发泡叠层片材(统称为“壁纸等”),具体而言,提供一种如下的壁纸:在除了合成纤维混抄纸和甲基纤维素系粘接剂的组合以外时,在被施工面涂布粘接剂之后也能够容易地进行施工,而且在重新裱贴时,能够在内衬纸与粘接剂之间发生剥离。本发明具体提供一种叠层片材,其特征在于,在纤维质基材上至少叠层有树脂层,上述纤维质基材含有电离辐射交联型材料的交联体。
Description
技术领域
本发明涉及叠层片材和发泡叠层片材以及它们的制造方法和施工方法。
上述发泡叠层片材具有发泡树脂层,作为发泡壁纸、各种装饰材料等有用。另外,上述叠层片材是指上述发泡叠层片材发泡前的状态(即所谓未发泡原坯),或指在不具备发泡树脂层的状态下作为各种装饰材料有用的片材。
背景技术
以往,已知组合将浆料成分和合成树脂成分混合抄制得到的内衬纸与甲基纤维素系粘接剂进行壁纸等装饰材料的施工,例如,在专利文献1中,公开了一种“至少具有内衬纸和装饰层的叠层构造的壁纸,其特征在于,在壁面上使用粘接剂对该壁纸进行了施工的情况下,该壁纸从上述壁面的剥离是在上述粘接剂层发生剥离,上述粘接剂为甲基纤维素系粘接剂,上述壁纸从上述壁面剥落的剥离强度为100~500g/3cm,上述内衬纸是将浆料成分与合成树脂成分混合抄制而成的,该内衬纸的层间剥离强度大于上述壁纸从上述壁面剥落的剥离强度”。
上述浆料成分与合成树脂成分混合抄制而成的内衬纸能够利用合成纤维混抄纸所特有的润湿时的尺寸变化少的特性(水中伸长度少的特性),在作为被施工面的壁面涂布粘接剂,然后对具有该内衬纸的壁纸进行施工。向被施工面涂布粘接剂具有普通消费者也能够容易操作的优点。而且,通过组合甲基纤维素系粘接剂与该内衬纸,在重新裱贴变旧的壁纸时,还具有能够在内衬纸与粘接剂之间剥离,衬纸残留于被施工面以及伤及被施工面的情形少,对新粘贴的壁纸的影响也小的优点。
与此相对,在采用其它内衬纸的情况下,由于水中伸长度较大,因此,在在内衬纸涂布粘接剂后,需要放置一段时间直至尺寸稳定后再粘贴在被施工面。而且,有时在粘贴之后壁纸尺寸也会发生变化,因此存在施工后的壁纸的接合部出现裂缝(开缝)、隆起的担心。而且,当在内衬纸上涂布粘接剂时,不仅需要特殊的粘接剂涂布机,而且涂布粘接剂后的壁纸的处理也不容易,因此,不得不由专业人士进行作业。
而且,作为用于壁纸施工的粘接剂,除了甲基纤维素系粘接剂以外,还通常采用淀粉系粘接剂(淀粉糊、在淀粉糊中添加了合成树脂的制品),但在淀粉系粘接剂的情况下,内衬纸与粘接剂的粘合强度过强,在重新裱贴变旧的壁纸时,有时会发生纸间剥离,使内衬纸残留于被施工面,有时会伤及被施工面。
因此,希望在合成纤维混抄纸和甲基纤维素系粘接剂的组合以外也能够在被施工面涂布粘接剂后容易进行壁纸等的施工,而且在重新裱贴变旧的壁纸时,在内衬纸与粘接剂之间发生剥离。

发明内容
发明所要解决的课题
本发明的目的在于提供一种新型的叠层片材和发泡叠层片材(统称为“壁纸等”),具体而言,目的在于提供一种如下的壁纸:在合成纤维混抄纸和甲基纤维素系粘接剂组合以外时,在被施工面涂布粘接剂之后也能够容易地进行施工,而且在重新裱贴时,能够在内衬纸与粘接剂之间发生剥离。
用于解决课题的方法
本发明的发明人进行了反复深入研究,结果发现:在作为壁纸等的内衬纸采用含有电离辐射交联型材料的交联体的纤维质基材的情况下,能够实现上述目的,从而完成了本发明。
即,本发明涉及下述叠层片材、发泡叠层片材及它们的制造方法。
1.一种叠层片材,其特征在于,在纤维质基材上至少叠层有树脂层,上述纤维质基材含有电离辐射交联型材料的交联体。
2.如上述第1项所述的叠层片材,其中,上述树脂层为烯烃系树脂层。
3.如上述第1或第2项所述的叠层片材,其中,上述树脂层为含有发泡剂的树脂层、或为由包括含有发泡剂的树脂层的叠层体构成的层。
4.如上述第3项所述的叠层片材,其中,上述含有发泡剂的树脂层在一个面或两个面具有非发泡树脂层。
5.如上述第3或第4项所述的叠层片材,其中,上述含有发泡剂的树脂层通过照射电子射线被树脂交联。
6.一种发泡叠层片材,其通过使上述第3~5项中任一项所述的叠层片材的含有发泡剂的树脂层发泡得到。
7.一种叠层片材的制造方法,其特征在于,包括:
(1)在纤维质基材上至少形成树脂层的工序,和
(2)使电离辐射交联型材料含浸在上述纤维质基材中的工序,
在经过上述两个工序后,至少对上述纤维质基材照射电离辐射,使上述电离辐射交联型材料交联,形成交联体。
8.如上述第7项所述的叠层片材的制造方法,其中,在上述纤维质基材上,通过挤出制膜形成至少上述树脂层。
9.如上述第7或第8项所述的叠层片材的制造方法,其中,上述树脂层为含有发泡剂的树脂层、或为由包括含有发泡剂的树脂层的叠层体构成的层,并且,上述电离辐射为电子束,通过照射上述电子束,同时进行上述电离辐射交联型材料的交联和上述含有发泡剂的树脂层的树脂交联。
10.一种发泡叠层片材的制造方法,其中,通过对由上述第7~9项中任一项所述的制造方法制得的叠层片材的上述含有发泡剂的树脂层进行加热,使其发泡,上述树脂层为含有发泡剂的树脂层或为由包括含有发泡剂的树脂层的叠层体构成的层。

发明的效果
本发明的叠层片材通过使纤维质基材含有电离辐射交联型材料的交联体,无论纤维质基材的纤维材料是何种类,通过含有上述交联体,均能将水中伸长度(尺寸变化)抑制为较低。因此,在被施工面涂布粘接剂后能够容易施工,而且无论粘接剂是何种类,重新裱贴时,均能够在纤维质基材和粘接剂之间发生剥离。该效果在本发明的叠层片材和发泡叠层片材的任一者均可实现。这样的本发明的叠层片材和发泡叠层片材在普通消费者能够容易地进行施工(粘贴)和重新裱贴的方面具有很大优势。

具体实施方式
以下,对本发明的叠层片材和发泡叠层片材以及它们的制造方法和施工方法进行详细说明。
《叠层片材》
本发明的叠层片材的特征在于,在纤维质基材上至少叠层有树脂层,上述纤维质基材含有电离辐射交联型材料的交联体。
具有上述特征的本发明的叠层片材通过使纤维质基材含有电离辐射交联型材料的交联体,无论纤维质基材的纤维材料是何种类,通过含有上述交联体,均能够将水中伸长度(尺寸变化)抑制为较低。因此,在被施工面涂布粘接剂后能够容易施工,而且无论粘接剂是何种类,重新裱贴时,均能够在纤维质基材和粘接剂之间发生剥离。该效果在本发明的叠层片材和发泡叠层片材的任一者均可实现。这样的本发明的叠层片材和发泡叠层片材在普通消费者能够容易地进行施工(粘贴)和重新裱贴的方面具有很大优势。
以下,对构成叠层片材的各层进行说明。需要说明的是,在本说明书中,将从纤维质基材看叠层有树脂层的方向称为“上”或“表面”,将从纤维质基材看叠层有树脂层的方向的反向被称为“下”或“背面”。
纤维质基材
作为纤维质基材,使用含有电离辐射交联型材料的交联体的纤维质基材。这里,电离辐射交联型材料的交联体通过使电离辐射交联型材料含浸(含浸包括浸渍、涂布、喷雾等各种方式)于纤维质基材(处于纤维质片材状态的基材)后,照射电离辐射而形成。
作为纤维质片材,具体而言,可以列举壁纸用普通纸(将浆料主体的片材用已知的上浆剂进行了上浆处理的纸);阻燃纸(将浆料主体的片材用氨基磺酸胍、磷酸胍等阻燃剂进行了处理的纸);含有氢氧化铝、氢氧化镁等无机添加剂的无机纸;优质纸;薄页纸;合成纤维混抄纸(混合浆料与合成纤维进行抄制得到的纸)等。
需要说明的是,本发明所使用的纤维质片材从分类上也包括属于无纺布的片材。在本发明中,从使得与树脂层的密合性良好的观点考虑,上述所例示的纤维质片材中,优选使用壁纸用普通纸、阻燃纸。
纤维质片材的克重没有限定,优选为50~300g/m2左右,更优选为50~130g/m2左右。
作为电离辐射交联型材料,没有特别限定,能够使用以分子中含有通过紫外线、电子束等电离辐射的照射能够发生交联反应(交联聚合反应)的自由基聚合性不饱和基团和/或阳离子聚合性官能团的预聚物(包括齐聚物)和/或单体为主成分的化合物。这些预聚物或单体能够单独或者多种混合使用。考虑向纤维质基材的渗透性时,优选为粘度较低的单体。
具体而言,作为上述预聚物或单体,可以列举在分子中具有(甲基)丙烯酰基、(甲基)丙烯酰氧基等自由基聚合性不饱和基团、环氧基等阳离子聚合性官能团的化合物等。另外,也优选多烯与多元硫醇的组合得到的多烯/硫醇系的预聚物。这里,(甲基)丙烯酰基是指丙烯酰基或甲基丙烯酰基。
作为具有自由基聚合性不饱和基团的预聚物,例如,可以列举聚酯(甲基)丙烯酸酯、聚氨酯(甲基)丙烯酸酯、环氧(甲基)丙烯酸酯、三聚氰胺(甲基)丙烯酸酯、三嗪(甲基)丙烯酸酯、有机硅(甲基)丙烯酸酯等。它们的分子量通常优选为250~100000左右。
作为具有自由基聚合性不饱和基团的单体,例如,作为单官能单体,可以列举(甲基)丙烯酸甲酯、(甲基)丙烯酸-2-乙基己酯、(甲基)丙烯酸苯氧基乙酯等。另外,作为多官能单体,例如,可以列举二(甲基)丙烯酸二乙二醇酯、二(甲基)丙烯酸丙二醇酯、二甲基丙烯酸新戊二醇酯、三羟甲基丙烷三(甲基)丙烯酸酯、乙氧化三羟甲基丙烷三(甲基)丙烯酸酯、二季戊四醇四(甲基)丙烯酸酯、二季戊四醇五(甲基)丙烯酸酯、二季戊四醇六(甲基)丙烯酸酯等。
作为具有阳离子聚合性官能团的预聚物,例如,可以列举双酚型环氧树脂、酚醛清漆型环氧化合物等环氧系树脂、脂肪酸系乙烯基醚、芳香族系乙烯基醚等乙烯基醚系树脂的预聚物。另外,作为硫醇,例如,可以列举三羟甲基丙烷三巯基乙酸酯、季戊四醇四巯基乙酸酯等多元硫醇。作为多烯,例如,可以列举在由二元醇和二异氰酸盐生成的聚氨酯的两端加成烯丙醇而得的多烯。
作为电离辐射交联型材料,为了促进交联反应,作为这些预聚物或单体,优选使用在1个分子中具有两个以上的聚合性官能团的多官能预聚物或多官能单体。
作为电离辐射交联型材料,也可以使用将这些预聚物或单体与其它材料组合而成的材料。作为与这些预聚物或单体组合使用的材料,例如,可以列举作为一般的涂料惯用的丙烯酸树脂、聚氨酯树脂、环氧树脂、聚酯树脂等树脂。在将这些预聚物或单体与这些树脂组合使用的情况下,预聚物或单体也可以是作为使这些树脂交联的交联剂发挥作用的化合物。
作为用于使电离辐射交联型材料交联的电离辐射,使用具有能够使电离辐射交联型材料中的分子发生交联反应的能量的电磁波或带电粒子。通常,使用紫外线或电子束即可,也可以使用可见光、X射线、离子射线等。
作为紫外线源,例如,能够使用超高压水银灯、高压水银灯、低压水银灯、碳弧灯、黑光灯、金属卤化物灯等光源。作为紫外线的波长,通常优选为190~380nm。
作为电子束源,例如,能够使用考克罗夫特-沃尔顿型、范德格拉夫型、共振变压器型、绝缘线芯变压器型,或者直线型、高频高压加速器型、高频型等各种电子束加速器。其中,特别优选为能够照射具有100~1000keV、优选为100~300keV的能量的电子的电子束源。
含有电离辐射交联型材料的交联体的纤维质基材的密度根据含有交联体之前的纤维质基材的种类和交联体的含量等而不同,在使用克重65g/m2左右的纤维质片材的情况下,含有交联体的纤维质基材的密度为0.60~0.65g/cm3左右;在使用了含有氢氧化铝等无机添加剂的无机质纸的情况下,为1.0g/cm3左右。另外,在使用克重65g/m2左右的纤维质片材的情况下,含有交联体的纤维质基材的纸间强度为0.25~3.8N/(3cm宽)左右。
树脂层
在本发明的叠层片材中,在纤维质基材上至少叠层有树脂层。该树脂层能够通过T模制膜法、压延制膜法等已知的制膜法形成。
作为树脂层中所含的树脂成分,能够广泛使用以往一直在壁面装饰材料中使用的氯乙烯树脂、烯烃系树脂等,由于氯乙烯树脂存在增塑剂随时间渗出的担忧,因此,从提高叠层片材的耐久性的观点考虑,相比于氯乙烯树脂,更优选烯烃系树脂,具体而言,优选含有乙烯系树脂。
作为乙烯系树脂,不仅是聚乙烯(PE),还可以列举以乙烯和乙烯以外的成分为单体的乙烯共聚物(下文简称为“乙烯共聚物”)。
聚乙烯能够广泛使用低密度聚乙烯(LDPE)、中密度聚乙烯(MDPE)、高密度聚乙烯(HDPE)、直链状低密度聚乙烯(LLDPE)等。
从熔点和MFR的观点考虑,乙烯共聚物适于挤出制膜。作为乙烯共聚物,例如,可以列举乙烯-乙酸乙烯酯共聚物(EVA)、乙烯-甲基丙烯酸甲酯共聚物(EMMA)、乙烯-丙烯酸共聚物(EAA)、乙烯-丙烯酸乙酯共聚物(EEA)、乙烯-丙烯酸甲酯共聚物(EMA)、乙烯-甲基丙烯酸共聚物(EMAA)、乙烯-α-烯烃共聚物等。这些乙烯共聚物能够单独使用或者两种以上混合使用。这些乙烯共聚物中,特别优选为乙烯-乙酸乙烯酯共聚物、乙烯-甲基丙烯酸甲酯共聚物,当并用这些乙烯共聚物中的任一种与其它树脂的一种以上时,乙烯-乙酸乙烯酯共聚物、乙烯-甲基丙烯酸甲酯共聚物的含量各自优选为70重量%以上、更优选为80重量%以上。
另外,作为乙烯共聚物中的乙烯以外的单体的含量,优选为5~25重量%、更优选为9~20重量%。通过采用这样的共聚率,能够进一步提高挤出制膜性。作为具体例,在乙烯-乙酸乙烯酯共聚物中,作为乙酸乙烯酯的共聚率(VA量),优选为9~25重量%、更优选为9~20重量%。另外,在乙烯-甲基丙烯酸甲酯共聚物中,作为甲基丙烯酸甲酯的共聚率(MMA量),优选为5~25重量%、更优选为5~15重量%。另外,在乙烯-甲基丙烯酸共聚物中,作为丙烯酸的共聚率(MAA量),优选为2~15质量%、更优选为5~11质量%。
另外,在本发明中,树脂层中所含的树脂成分因制膜方法而异,优选为以JIS K6922中记载的190℃、负重21.18N的条件测得的MFR(熔体流动速率)为10~40g/10分钟。在MFR处于上述范围内的情况下,通过挤出制膜形成树脂层时的温度上升少,能够在非发泡状态下制膜,因此,在之后形成图案花纹层时,能够在平滑的表面进行印刷处理,漏印图案等情况少。在MFR过大的情况下,由于树脂过软,存在所形成的树脂层的耐划伤性变得不充分的担心。
在本发明中,上述树脂层既可以是含有发泡剂的树脂层,也可以是由包括含有发泡剂的树脂层的叠层体构成的层。在这些情况下,所得到的叠层片材是指具备含有发泡剂的树脂层的所谓原坯。然后,通过使含有发泡剂的树脂层发泡,得到本发明的发泡叠层片材。
作为形成含有发泡剂的树脂层的树脂组合物,例如,能够合适地使用含有上述树脂成分、无机填充剂、颜料、热分解型发泡剂、发泡助剂、交联助剂等的树脂组合物。除此以外,也能够使用稳定剂、润滑剂等作为添加剂。
作为热分解型发泡剂,例如,可以列举偶氮甲酰胺(ADCA)、偶氮双甲酰胺等偶氮系;氧代双苯磺酰肼(OBSH)、对甲苯磺酰肼等酰肼系等发泡剂。热分解型发泡剂的含量能够根据发泡剂的种类、发泡倍率等适当设定。从发泡倍率的观点考虑,为7倍以上,优选为7~10倍左右,相对于树脂成分100质量份,热分解型发泡剂优选设为1~20质量份左右。
发泡助剂优选金属氧化物和/或脂肪酸金属盐,例如,能够使用硬脂酸锌、硬脂酸钙、硬脂酸镁、辛酸锌、辛酸钙、辛酸镁、月桂酸锌、月桂酸钙、月桂酸镁、氧化锌、氧化镁等。相对于树脂成分100质量份,这些发泡助剂的含量优选为0.3~10质量份左右,更优选为1~5质量份左右。
需要说明的是,当将这些发泡助剂、EMAA和ADCA发泡剂组合使用时,在发泡工序中,由于EMAA的丙烯酸部分与金属系发泡助剂的反应,会出现损及作为发泡助剂的效果的问题。因此,当组合使用EMAA和ADCA发泡剂时,如日本特开2009-197219号公报所述,作为发泡助剂优选使用羧酸酰肼化合物。此时,相对于ADCA发泡剂1质量份,羧酸酰肼化合物优选使用0.2~1质量份左右。
作为无机填充剂,例如,可以列举碳酸钙、氢氧化铝、氢氧化镁、三氧化锑、硼酸锌、钼化合物等。通过含有无机填充剂,可以实现裂缝抑制效果、表面特性提高效果、抑制燃烧时的放热的效果等。相对于树脂成分100质量份,无机填充剂的含量优选为0~100质量份左右,更优选为20~70质量份左右。
关于颜料,作为无机颜料,例如,可以列举氧化钛、锌华、炭黑、氧化铁黑、氧化铁黄、铬黄、钼橙、镉黄、钛镍黄、铬钛黄、氧化铁(氧化铁红)、镉红、佛青、铁蓝、钴蓝、氧化铬、钴绿、铝粉、青铜粉、云母钛、硫化锌等。另外,作为有机颜料,例如,可以列举苯胺黑、苝黑、偶氮系(偶氮色淀、不溶性偶氮、缩合偶氮)、多环化合物(异吲哚啉酮、异吲哚啉、喹酞酮、芘酮、黄蒽酮、蒽嘧啶、蒽醌、喹吖啶酮、二萘嵌苯、吡咯并吡咯二酮、二溴蒽嵌蒽二酮、二噁嗪、硫靛、酞菁、标准还原蓝、卤代酞菁)等。相对于树脂成分100质量份,颜料的含量优选为10~50质量份左右,更优选为15~30质量份左右。
在本发明中,含有发泡剂的树脂层可以通过电子束照射被树脂交联。作为对含有发泡剂的树脂层照射电子束的方法和使其发泡的方法,只要按照后述的制造方法中所记载的方法实施即可。需要说明的是,在本发明中,特别是在对纤维质基材照射的电离辐射为电子束的情形下,能够同时进行电离辐射交联型材料的交联和含有发泡剂的树脂层的树脂交联。
另外,在本发明中,树脂层也可以是形成有与后述的图案花纹层不同的图案的树脂层。所使用的颜料和树脂是与后述图案花纹层所使用的相同的物质。另外,树脂层也可以是含有电离辐射固化性树脂、热固性树脂(包括常温固化型树脂、双液反应固化型树脂)等的树脂层。
需要说明的是,树脂层(包括单层或多层两种情形)的厚度优选为40~200μm左右,树脂层为含有发泡剂的树脂层时或为由包括含有发泡剂的树脂层的叠层体构成的层时的、发泡后的树脂层(包括单层或多层两种情形)的厚度优选为300~1000μm左右。
非发泡树脂层A和B
含有发泡剂的树脂层可以在其一个面或两个面具有非发泡树脂层。
例如,在含有发泡剂的树脂层的背面(叠层有纤维质基材的面),出于提高与纤维质基材的粘接力的目的,也可以具有非发泡树脂层B(粘接树脂层)。
作为粘接树脂层的树脂成分,没有特别限定,优选为乙烯-乙酸乙烯酯共聚物(EVA)。EVA能够使用公知或市售的制品。特别优选为乙酸乙烯酯成分(VA成分)为10~46质量%的制品,更优选为15~41质量%的制品。
粘接树脂层的厚度没有限定,优选为3~50μm左右,更优选为5~20μm左右。
在含有发泡剂的树脂层的上表面,出于使得形成图案花纹层时的图案花纹变得鲜明或提高发泡树脂层的耐划伤性的目的,可以形成非发泡树脂层A。
作为非发泡树脂层A的树脂成分,可以列举聚烯烃系树脂、甲基丙烯酸系树脂、热塑性聚酯系树脂、聚乙烯醇系树脂、氟系树脂等,其中,优选为聚烯烃系树脂。
作为聚烯烃系树脂,例如,可以列举聚乙烯(低密度聚乙烯(LDPE)或高密度聚乙烯(HDPE))、聚丙烯、聚丁烯、聚丁二烯、聚异戊二烯等树脂单体;乙烯与碳原子数为4以上的α-烯烃的共聚物(线状低密度聚乙烯(LLDPE))、乙烯-丙烯酸共聚物、乙烯-丙烯酸甲酯共聚物、乙烯-丙烯酸乙酯共聚物、乙烯-甲基丙烯酸共聚物等乙烯(甲基)丙烯酸系共聚物;乙烯-乙酸乙烯酯共聚物(EVA)、乙烯-乙酸乙烯酯共聚物的皂化物、乙烯-乙烯醇共聚物、离聚物等的至少1种。在本发明中,特别是作为含有发泡剂的树脂层中的树脂使用聚氯乙烯树脂时,为了实现叠层片材的耐久性,优选形成非发泡树脂层A(特别是乙烯-乙烯醇共聚物层)。需要说明的是,“(甲基)丙烯酸”是指丙烯酸或甲基丙烯酸,关于其它的记载为(甲基)的部分也同样。
非发泡树脂层A的厚度没有限定,优选为2~50μm左右,更优选为5~20μm左右。
在本发明中,从后述制造上的观点考虑,优选为依次形成有非发泡树脂层B、含有发泡剂的树脂层和非发泡树脂层A的形态。
图案花纹层
本发明的叠层片材中,也可以根据需要,在树脂层(含有发泡剂的树脂层、非发泡树脂层A等)或后述的底涂层之上形成图案花纹层。
图案花纹层赋予叠层片材和发泡叠层片材设计性。作为图案花纹,例如,可以列举木纹图案、石纹图案、砂纹图案、瓷砖贴图案、砖瓦堆叠图案、布纹图案、皮纹图案、几何学图形、文字、符号、抽象图案、花草图案等,图案花纹能够根据目的来选择。
图案花纹层例如能够通过印刷图案花纹来形成。作为印刷方法,可以列举凹版印刷、柔版印刷、丝网印刷、胶版印刷等。作为印刷墨水,能够使用含有着色剂、粘结材料树脂、溶剂的印刷墨水。这些墨水可以使用公知或市售的制品。
作为着色剂,例如,能够适当使用上述含有发泡剂的树脂层中所使用的颜料。
粘结材料树脂可以根据形成图案花纹层的基材的种类设定。例如,可以列举丙烯酸系树脂、苯乙烯系树脂、聚酯系树脂、聚氨酯系树脂、氯化聚烯烃系树脂、氯乙烯-乙酸乙烯酯共聚物系树脂、聚乙烯醇缩丁醛树脂、醇酸树脂、石油树脂、酮树脂、环氧树脂、三聚氰胺树脂、氟系树脂、有机硅系树脂、纤维素衍生物、橡胶系树脂等。
作为溶剂(或分散介质),例如,可以列举己烷、庚烷、辛烷、甲苯、二甲苯、乙苯、环己烷、甲基环己烷等石油系有机溶剂;乙酸乙酯、乙酸丁酯、乙酸-2-甲氧基乙酯、乙酸-2-乙氧基乙酯等酯系有机溶剂;甲醇、乙醇、正丙醇、异丙醇、异丁醇、乙二醇、丙二醇等醇系有机溶剂;丙酮、甲乙酮、甲基异丁基酮、环己酮等酮系有机溶剂;二乙醚、二噁烷、四氢呋喃等醚系有机溶剂;二氯甲烷、四氯化碳、三氯乙烯、四氯乙烯等氯系有机溶剂;水等。这些溶剂(或分散介质)能够单独使用或以混合物的状态使用。
图案花纹层的厚度根据图案花纹的种类而异,通常优选设为0.1~10μm左右。
底涂层
在树脂层(含有发泡剂的树脂层、非发泡树脂层A等)或图案花纹层之上,根据需要,也可以形成底涂层。
作为底涂层中所含有的树脂,例如,能够使用丙烯酸、氯乙烯-乙酸乙烯酯共聚物、聚酯、聚氨酯、氯化聚丙烯、氯化聚乙烯等,特别优选丙烯酸、氯化聚丙烯等。
作为丙烯酸,例如,可以列举包括聚(甲基)丙烯酸甲酯、聚(甲基)丙烯酸乙酯、聚(甲基)丙烯酸丙酯、聚(甲基)丙烯酸丁酯、(甲基)丙烯酸甲酯-(甲基)丙烯酸丁酯共聚物、(甲基)丙烯酸乙酯-(甲基)丙烯酸丁酯共聚物、乙烯-(甲基)丙烯酸甲酯共聚物、苯乙烯-(甲基)丙烯酸甲酯共聚物等含有(甲基)丙烯酸酯的均聚物或共聚物的丙烯酸树脂。
聚氨酯是指以多羟基化合物(多元醇)为主剂、以异氰酸酯为交联剂(固化剂)的组合物。
作为多元醇,可以使用在分子中含有两个以上羟基的化合物,例如聚乙二醇、聚丙二醇、丙烯酸多元醇、聚酯多元醇、聚醚多元醇等。
另外,作为异氰酸酯,可以使用在分子中具有两个以上异氰酸酯基的多异氰酸酯。例如,可以使用2,4-甲苯二异氰酸酯、二甲苯二异氰酸酯、4,4-二苯甲烷二异氰酸酯等芳香族异氰酸酯、或者六亚甲基二异氰酸酯、异佛尔酮二异氰酸酯、氢化甲苯二异氰酸酯、氢化二苯甲烷二异氰酸酯等脂肪族(或脂环族)异氰酸酯。
底涂层的厚度没有限定,优选为0.1~10μm左右,更优选为0.1~5μm左右。
表面保护层
在树脂层(含有发泡剂的树脂层、非发泡树脂层A等)、图案花纹层或底涂层的表面,为了调节光泽和/或保护图案花纹层,可以具有表面保护层。
表面保护层的种类没有限定。如果是以调节光泽为目的的表面保护层,例如,有含有二氧化硅等已知填料的表面保护层。作为表面保护层的形成方法,能够使用凹版印刷等公知的方法。
在以叠层片材的表面强度(耐划伤性等)、耐污染性、图案花纹层的保护等为目的而形成表面保护层的情况下,优选含有电离辐射固化型树脂作为树脂成分的表面保护层。作为电离辐射固化型树脂,优选通过照射电子束发生自由基聚合(固化)的树脂。
压花
也可以对叠层片材或发泡叠层片材的表面赋予压花图案。在该情况下,从最外表面层(与纤维质片材相反一侧)之上进行压花加工即可。压花加工能够通过按压压花版等公知的方法来实施。例如,在最外表面层为表面保护层的情况下,能够通过将其表面加热软化之后,按压压花版来赋予所希望的压花图案。作为压花图案,例如,有木纹板导管槽、石板表面凹凸、布料表面纹理、粗纹(梨皮纹)、砂纹、拉丝纹理、几何图案、万线槽、轮廓图案等。
《发泡叠层片材》
本发明的发泡叠层片材可以通过使上述叠层片材的含有发泡剂的树脂层发泡得到。
《叠层片材和发泡叠层片材的制造方法》
本发明的叠层片材的制造方法不受限定,例如,通过如下制造方法来制造,该制造方法的特征在于,包括
(1)在纤维质基材上至少形成树脂层的工序;和
(2)使电离辐射交联型材料含浸在上述纤维质基材中的工序,
在经过上述两个工序后,至少对上述纤维质基材照射电离辐射,使上述电离辐射交联型材料交联,形成交联体。
即,在上述制造方法中,包括在纤维质基材(包括含有交联体的纤维质基材和呈纤维质片材的状态的两者)上形成树脂层的工序,和使电离辐射交联型材料含浸在纤维质基材(不含交联体的纤维质基材)中的工序,在经过这两个工序后,至少对上述纤维质基材照射电离辐射,使上述电离辐射交联型材料交联,形成交联体。这里,优选为树脂层通过挤出制膜形成。
在上述制造方法中,进行工序(1)和(2)的顺序不受限定,在通过挤出制膜形成树脂层的情形下,从在纤维质基材上以良好密合性叠层树脂层的观点考虑,优选在进行工序(1)之后进行工序(2)。
当通过挤出制膜形成树脂层,叠层在纤维质基材上时,在作为纤维质基材使用合成纤维混合抄制纸或无纺布的情况下,有可能难以使纤维质基材与树脂层以良好密合性叠层。另一方面,如果使用本发明的叠层片材及其制造方法,即使在使用了合成纤维混合抄制纸和无纺布以外的与树脂层的密合性良好的纤维质基材的情况下,也能够进行被施工面涂布了粘接剂之后的施工和重新裱贴时纤维质基材与粘接剂之间的剥离,因此,能够兼顾纤维质基材与树脂层的密合性与施工和重新裱贴的容易性。
在(2)的工序中,作为使电离辐射交联型材料含浸在纤维质基材中的方法,没有特别限定,可以列举在纤维质基材上(在先进行了(1)的工序的情况下,为在形成有树脂层的表面的相反侧)涂布电离辐射交联型材料的方法、将纤维质基材浸渍在电离辐射交联型材料中的方法等。电离辐射交联型材料可以根据需要用溶剂稀释后使用。
在树脂层为由包括含有发泡剂的树脂层的叠层体构成的层、且在该含有发泡剂的树脂层的一个面或两个面具有非发泡树脂层的情况下,非发泡树脂层B和/或非发泡树脂层A既可以通过挤出制膜形成,也可以通过将各膜进行热层压来形成,优选为利用T模挤出机的同时挤出制膜。例如,在两个面均具有非发泡树脂层的情况下,能够使用将与3个层相对应的熔融树脂通过同时挤出而能够3层同时制膜的多歧管型T模。
需要说明的是,在形成含有发泡剂的树脂层的树脂组合物中含有无机填充剂的情况下,在将含有发泡剂的树脂层挤出制膜形成叠层片材时,在挤出机的挤出口(所谓的积垢)容易产生无机填充剂的残渣(所谓的料瘤(目やに)),其容易形成含有发泡剂的树脂层表面的异物。因此,当形成含有发泡剂的树脂层的树脂组合物中含有无机填充剂时,优选为如上所述的3层同时挤出制膜的方式。即,在将含有发泡剂的树脂层由非发泡树脂层夹在其中的状态下进行同时挤出制膜,能够抑制上述积垢的产生。
在将含有发泡剂的树脂层制膜后,也可以进行电子束照射。由此,使树脂成分交联,能够调节发泡树脂层的表面强度、发泡特性等。电子束的能量优选为150~250kV左右、更优选为175~200kV左右。照射量优选为10~100kGy左右、更优选为10~50kGy左右。作为电子束源,能够使用公知的电子束照射装置。需要说明的是,特别是在对纤维质基材照射的电离辐射为电子束的情况下,也能够同时进行电离辐射交联型材料的交联和上述含有发泡剂的树脂层的树脂交联。
在含有发泡剂的树脂层上,在根据需要以任意顺序形成图案花纹层和底涂层之后,根据需要,形成表面保护层,形成叠层片材,接着进行热处理,使含有发泡剂的树脂层变成发泡树脂层,从而得到发泡叠层片材。在图1中例示了在纤维质基材上依次形成了非发泡树脂层B、含有发泡剂的树脂层、非发泡树脂层A、图案花纹层、底涂层和表面保护层的叠层片材的层结构。这些各层能够通过将印刷、涂布等涂敷、挤出制膜等组合来叠层,印刷、涂布等涂敷能够按照常规方法进行。
热处理条件只要是通过热分解型发泡剂的分解能够形成发泡树脂层的条件即可,加热温度优选为210~240℃左右,加热时间优选为25~80秒左右。另外,在赋予压花图案时,通过按压压花版等公知的技术方法来实施。
《叠层片材和发泡叠层片材的施工方法》
本发明的叠层片材和发泡叠层片材,如上所述,能够通过在被施工面涂布粘接剂之后,粘贴于该被施工面来施工。作为适用本发明的叠层片材和发泡叠层片材的被施工面,没有特别限定,能够适用于装饰所要求的各种用途,作为被施工面,可以列举壁面和/或顶棚。即,本发明的叠层片材和发泡叠层片材作为壁纸和/或顶棚材料特别有用。
作为本发明的叠层片材和发泡叠层片材的施工中所使用的粘接剂,没有特别限定,能够根据施工表面的种类选择使用淀粉系粘接剂(淀粉糊、在淀粉糊中添加有合成树脂的制品等)、甲基纤维素系粘接剂等常用的粘接剂。如上所述,本发明的叠层片材和发泡叠层片材即使在使用甲基纤维素系粘接剂以外的粘接剂、例如壁纸和顶棚材料的施工中常用的淀粉系粘接剂进行了施工的情况下,在重新裱贴时,也能够在纤维质基材和粘接剂之间进行剥离,在被施工面不易残留纤维质基材,容易重新裱贴。
需要说明的是,本发明的叠层片材和发泡叠层片材的施工方法不限于上述的施工方法,也能够通过在叠层片材和发泡叠层片材的背面侧(纤维质基材的背面侧)涂敷粘接剂之后粘贴于被施工面这样的常规方法进行施工。
实施例
以下,例示实施例和比较例,具体说明本发明。但本发明不限定于实施例。
实施例1
使用3种3层多歧管型T模挤出机,按照i)非发泡树脂层B、ii)含有发泡剂的树脂层和iii)非发泡树脂层A的顺序,以厚7μm、70μm和7μm的方式制膜。挤出条件为:上述i)层的树脂的料筒温度为100℃、上述ii)层的树脂组合物的料筒温度为120℃、上述iii)层的树脂的料筒温度为130℃。模头温度全部为120℃。
制膜后,在表面温度加热至120℃的普通纸内衬纸(WK-665DO、KJ特殊纸公司制),叠层上述i)层的面,叠层后即刻从内衬纸侧涂布电离辐射交联型材料“NK Ester ADCP、新中村化学制”,由此,使其含浸在片材中。
接着,从上述iii)层上照射电子束(200KV、30kGy),使含浸的电离辐射交联型材料交联,并且使至少含有发泡剂的树脂层ii)树脂交联,制成叠层片材。
接着,在iii)层上进行电晕放电处理。
接着,利用凹版印刷机,作为底涂处理,涂敷EVA系水性乳液2g/m2,在其上使用图案用水性墨水(“HYDRIC”,大日精化工业株式会社制)、保护层用水性墨水(“ALTOP”,大日精化工业株式会社制),利用凹版印刷机,印刷布纹图案,形成图案花纹层后,连续形成保护层。由此,得到依次具有纤维质基材层(普通纸内衬纸)、非发泡树脂层B、含有发泡剂的树脂层、非发泡树脂层A、底涂层、图案花纹层和保护层的叠层片材(未发泡原坯)。
接着,用吉尔热老化箱加热(220℃×30秒),使含有发泡剂的树脂层所含的发泡剂发泡。再对发泡体从最外表面施加布纹状凹凸压花图案,制成发泡叠层片材(发泡壁纸)。
各层分别使用下述成分形成。
i)非发泡树脂层B由EVA“EVAFLEX EV150(VA含量=33重量%)、Du Pont-MitsuiPolychemicals制”形成。
ii)含有发泡剂的树脂层由含有EVA“EVATATE H4011(VA含量=20重量%),住友化学制”100重量份、碳酸钙“WHITEN H,东洋精细化工制”30重量份、二氧化钛“CR-63,石原产业制”25重量份、发泡剂“VINYFOR AC#3,永和化成工业制”4重量份、发泡助剂“Efco-ChemZNS-P ADEKA制”4重量份、交联助剂“OPSTAR JUA-702,JSR制”1重量份的树脂组合物形成。
iii)非发泡树脂层A由乙烯-甲基丙烯酸共聚物树脂“NUCREL N1560,Du Pont-Mitsui Polychemicals制”形成。
比较例1
除了内衬纸未含浸电离辐射交联型材料以外,与实施例1同样操作,制成叠层片材和发泡叠层片材。
比较例2
作为内衬纸使用浆料与合成纤维混合抄制而成的羊毛纸(Ahlstrom制),且内衬纸未含浸电离辐射交联型材料,除此以外,与实施例1同样操作,制成叠层片材和发泡叠层片材。
试验例1
通过将发泡叠层片材的树脂层从内衬纸沿宽度方向剥离,评价了树脂层与内衬纸的密合性。评价标准如下所述。
○:树脂层遍及全宽度范围带有内衬纸的纤维。
△:树脂层在局部带有内衬纸的纤维。
×:树脂层完全没有内衬纸的纤维。
试验例2
评价了发泡叠层片材的水中伸长度。具体而言,将发泡叠层片材裁切成MD方向5cm、TD方向11cm的尺寸,从MD方向的中央引出作为TD方向的宽度的10cm长的标线,在水中浸渍1小时,利用浸渍前后的标线长度差,求得变化率。水中伸长度的评价标准如下所述。
○:低于0.6%
×:为0.6%以上。
试验例3
将(1)甲基纤维素系粘接剂(Metylan Special,Henkel制)、(2)淀粉系粘接剂(淀粉+合成树脂)(Rua Mild,YAYOI Chemical Industry制)预先以规定量溶解在水中,制备为粘接剂,涂敷在石膏板面上,在该板上粘贴各发泡叠层片材的内衬纸面,然后干燥,制成试验体。在试验体上,引入25mm宽的切口,用手剥离,对剥离面进行了观察。评价标准如下所述。
○:内衬纸在板面无残留,内衬纸、粘接剂间发生剥离。
△:内衬纸部分残留于粘接剂侧。剥离手感沉。
×※1:内衬纸在纸间发生剥离,在石膏板的基底侧有残留。
×※2:石膏板的基材被剥落。

Claims (13)
1.一种叠层片材,其特征在于:
在纤维质基材上至少叠层有树脂层,
所述纤维质基材含有电离辐射交联型材料的交联体。
2.如权利要求1所述的叠层片材,其特征在于:
所述树脂层为烯烃系树脂层。
3.如权利要求1或2所述的叠层片材,其特征在于:
所述树脂层为含有发泡剂的树脂层、或为由包括含有发泡剂的树脂层的叠层体构成的层。
4.如权利要求3所述的叠层片材,其特征在于:
所述含有发泡剂的树脂层在一个面或两个面具有非发泡树脂层。
5.如权利要求3或4所述的叠层片材,其特征在于:
所述含有发泡剂的树脂层通过电子束照射被树脂交联。
6.一种发泡叠层片材,其特征在于:
通过使权利要求3~5中任一项所述的叠层片材的含有发泡剂的树脂层发泡得到。
7.一种叠层片材的制造方法,其特征在于,包括:
(1)在纤维质基材上至少形成树脂层的工序,和
(2)使电离辐射交联型材料含浸在所述纤维质基材中的工序,
在经过所述两个工序后,至少对所述纤维质基材照射电离辐射,使所述电离辐射交联型材料交联,形成交联体。
8.如权利要求7所述的叠层片材的制造方法,其特征在于:
在所述纤维质基材上,通过挤出制膜形成至少所述树脂层。
9.如权利要求7或8所述的叠层片材的制造方法,其特征在于:
所述树脂层为含有发泡剂的树脂层、或为由包括含有发泡剂的树脂层的叠层体构成的层,并且,所述电离辐射为电子束,通过照射所述电子束,同时进行所述电离辐射交联型材料的交联和所述含有发泡剂的树脂层的树脂交联。
10.一种发泡叠层片材的制造方法,其特征在于:
通过对由权利要求7~9中任一项所述的制造方法制得的叠层片材的所述含有发泡剂的树脂层进行加热,使其发泡,其中,所述树脂层为含有发泡剂的树脂层或为由包括含有发泡剂的树脂层的叠层体构成的层。
11.一种施工方法,其特征在于:
在涂布了粘接剂的被施工面粘贴权利要求1~6中任一项所述的叠层片材或发泡叠层片材。
12.一种施工方法,其特征在于:
在权利要求1~6中任一项所述的叠层片材或发泡叠层片材的背面侧涂布粘接剂后,粘贴于被施工面。
13.如权利要求11或12所述的施工方法,其特征在于:
所述被施工面为壁面和/或顶棚。
