Abstract

A method to construct a prefabricated lightweight weather resistant cementious panel for building structures, which comprises the steps of constructing a rectangular mating edge frame, into which a composition of a cementious product, an adhesive and a beaded foam type insulation is deposited. The composition is reinforced into the frame with a reinforcing mesh. Once the composition has settled it will be securely intact to the frame.
The panel is then coated with an exterior finishing product, i.e.
stucco. The frame provides for a outer means of attaching panel to building structure while mating edges conceal the means of attachment.

Description

BACKGROUND OF THE INVENTION
The present invention provides for the production of prefabricated lightweight weather resistant cementious panels and the process of installing. The invention provides for various different methods of production including the possibility of providing a greater insulation rating. This could be accomplished by replacing the cement, adhesive and foam composition with a solid insulating foam board. Although this method does provide improved insulation, much of the strength of the panels is lost. Over the years there have been various cement panels and foam panels created and therefore this invention is not particularly concerned with the composition or materials used.
The objective of the invention is to provide an improved exterior building wall.
It is a further objective to provide for a more cost efficient process, for both the production and installation of said panels.
It is a further objective to provide for a means of securing panel to building structure without the need for additional equipment or tools.
It is a further objective to provide for a finished product, which once secured to the building structure, does not require any finishing steps to have a completed exterior building wall.
It is a further objective to be able to provide insulative protection for the building structure.
It is a further objective to provide for a finished building exterior which gives the appearance of large block stones rather than building panels.
It is a further objective to provide for a exterior building panel, which when secured to building structure, provides for a highly weather resistant, relatively lightweight, thin but very effective structure.
It is a further objective to provide for year round production and installation rather then the usual seasonal requirements.

DESCRIPTION OF THE PREFERRED EMBODIMENTS
Referring now to the drawings and more particularly to figure l, 2 and 4.
The panel is comprised of a rectangular formed frame(24), which consists of complimentary male(13) and female(14) connections. The framework is cut to desired lengths, between 2'to 10' and widths of 8" to 18". The width of the framework should not exceed 18" to allow for proper securing to building structure. The ends of the frames are cut at 45 degree angles(19) and placed into the mould so that the male frame(13) connects in one corner(25) and the female frame(14) joins in the opposite corner(26). The frame(24)is positioned so that the tooth grip(11) is facing inward to the mould. A layer of reinforcing mesh(18) is placed into the mould and around the tooth(11) of the frame(24). The thoroughly mixed composition of cement(17), adhesive(27) and insulation beads(16) is deposited into the mould. The composition is spread evenly through the mould, making sure that the tooth(11) is completely covered with the composition. A second layer of reinforcing mesh(18) is placed on top of the composition to provide further strength and stability.
Once the panel(21) has been provided with sufficient time to cure, usually overnight, they are removed from the mould. It is possible to have the panel(21) cure more rapidly through means of heat or through the addition of added chemicals.
The final process of the production stage comprises the applying of a exterior building finish i.e. stucco. A layer of 1/32" to 1/4"
thick stucco(12) is applied throughout the entire body of the panel, including the 'V'(22) or 'U'(29) connection. The panel(21) is required to dry prior to installation.
Referring now to figure 3 which shows another possible method of production. The panel(21) is created with a solid foam board(29) rather then a composition of cement(17), adhesive(27) and foam beads(16). The foam boards(29) are scored along all sides so that the teeth(11) of the frame(24) are able to be inserted onto the foam board(29). A reinforcing mesh(18) is placed on the top of the panel. A layer of a stucco(12) is applied on top of the reinforcing mesh. It is spread evenly throughout the top of the panel(21) including the 'V'(22) or 'U'(29) connection and set to dry.
Once the stucco(12) has dried, the panel(21) is ready for securing onto building structure. The panel(21) is secured to the building structure using screws(20)which are inserted through the extended lip(15) of the female frame(14). The male frame(13) of a second panel is then inserted into the female frame(14) of the secured panel thereby concealing the means of attachment. When the panels(21) are joined the seal(28) prevents any water from penetrating the exterior building wall. The process is then repeated until the exterior wall of the building structure is completed(30).

Claims (10)

1. A method of constructing a prefabricated lightweight weather resistant cementious panel, which comprises the steps of creating a moulded surface into which a frame with complimentary mating means and seal are inserted in a rectangular formation into the four inner walls of the mold. A settable composition of a cementious compound, an adhesive and a beaded foam type insulation is thoroughly mixed and the composition is then deposited into the mould along with a reinforcing mesh. Allowing time to dry, the composition, reinforcing mesh and rectangular frame are removed from the mold securely intact to one another. The moulded side or exterior side of the product is coated with an exterior finishing material i.e. stucco. The panel is then secured to a building structure through the female ends of the rectangular frame using screws. As each panel is joined, the mating edges conceal the method of securing panel to building structure.
2. A method according to claim 1, wherein said moulded surface has an interior shape or design which will become the exterior surface of the panel.
3. A method according to claim 1, wherein said rectangular frame is made with plastic, metal or any other moulding framing material.
4. A method according to claim 3, wherein said rectangular frame shall be moulded through an extruding machine.
5. A method according to claim 4, wherein said rectangular frame shall contain inner means of securely attaching itself onto the body of the panel.
6. A method according to claim 4, wherein said rectangular frame shall contain outer means of attaching itself to adjoining panel.
7. A method according to claim 4, wherein said rectangular frame shall contain an outer means of attaching itself to building structure.
8. A method according to claim 1, wherein said seal is attached to the frame.
9. A method according to claim 1, wherein said reinforcing mesh is placed into the mould during the deposit of the cementious composition.
10. A method according to claim 1, wherein said exterior finishing material i.e. stucco is coated to a 1/32" to 1/4"
thickness.
