SUMMARY

I have prepared two weeks internship program that, I have successfully


completed in ‘ROYAL ENFIELD’ “CENTRE OF EXCELLENCE”
Hindusthan as requirement for my BACHELOR OF ENGINEERING’, the
internship was completed with the objective of getting practical knowledge in
service and maintenance departments in ROYAL ENFIELD-HICET.

ROYAL ENFIELD is an Indian motorcycle manufacturing brand with


tag of the oldest global motorcycle brand in continuous production
manufactured in factories in Chennai in India. Licensed from Royal Enfield
indigenous Indian Madras Motors, it is now a subsidiary of Eicher Motors
Limited an Indian Automaker. The company makes the Royal Enfield Bullet,
and other single cylinder and twin-cylinder motorcycles.

On the first day to build familiarity with the department I was asked to
familiarize with the process that they followed in their works for servicing and
maintenance the vehicle in their garage. I experienced there to gain knowledge
about the Service and Maintenance works on the vehicles through their
management.

I was actively worked according to my trainers and gained practical


knowledge about the service and maintenance work in the company under their
service station. I successfully completed my all-assigned works by my trainer
with their instructions and guidance. I thoroughly enjoyed the tasks along every
day and every single task. These all made me get more enthusiastic to learn
about vehicles and work on it, these training might be the step of my future
carrier.

CHAPTER I

INTRODUCTION TO ROYAL ENFEILD

Royal Enfield Ltd is the largest exporter of two wheelers with Eicher
motors at Redditch industries of Royal Enfield manufactures state of the art
range of two wheelers. The first Royal Enfield motorcycle was built in 1901; the
original British concern was defunct by 1970. The brand classic 350 is
continually dominating the Indian motorcycle market in the premium segment.
Its thunderbird also a successful bike on Indian roads.

In 1953, SUDARAM IYER brought Royal Enfield in the India. The


Eicher Motors purchased the Royal Enfield, in 1955, the Redditch company
partnered with madras motors in India to form ‘Enfield India’. The first
machines were assembled from components imported from England. Starting in
1957, Enfield of India acquired the machines necessary to build components in
India, and by 1962 all components were made in India.

The Royal Enfield is well known across several countries in Latin


America Africa Middle East, South East Asia. Founded in 1901 at the height of
India’s movement for Independence from the British. The integrity, dedication,
resourceless and determination to succeed. ROYAL ENFIELD was a brand
name under which the Enfield cycle company limited Redditch, Worcester trine
sold motorcycles, bicycles, lawnmowers and stationary engines which they had
manufactured. Enfield Cycles Company also used name Enfield without Royal

ORGANISATION PROFILE

2.1 ROYAL ENFIELD OVER VIEW

“Royal Enfield Centre of Excellence” first of its kind in Tamil

Nadu was established Hindusthan College of Engineering and Technology. The


facility is erected in order to provide a sphere of knowledge in two-wheeler
technology especially in Royal Enfield for the students. The COE was signed
between the Hindusthan Group of Institutions and Royal Enfield (A unit of
Eicher Motors Ltd.,) owing to the scrupulous efforts of Tmt. Sarasuwathi
Khanniyannan, Secretary and Dr Priya Satish, Executive Secretary Hindusthan
Group of
institutions.

The Royal Enfield – Hindusthan Centre of Excellence established


with excellent infrastructure of more than 20,000 Sq.ft. The work floor consists
of various equipment that gives a hands-on approachable experience on basic
features and components of the Royal Enfield Motorbikes. The work floor is
divided into engine section, transmission section, Chassis section and electrical

components section. Each of the section is provided with a working model for
better understanding of the components and a cut section model to give a
overlook for better observation. Wall charts and posters are provided to give
quick insights of the History of Royal Enfield and different models of bike
released so far. Every on-going model of Royal Enfield bike are kept inside the
facility to make sure the students are trained on bike dimensions and diagnostics

2.2 LAYOUT OF THE CENTER

of various equipment that gives a hands-on approachable experience on basic

divided into engine section, transmission section, Chassis section and electrical
components section.

Air-Conditioned class rooms with audio-visual equipment are provided to


give a better teaching and learning experience on the latest advancements to the
students. Well trained trainers who work with full dedication are deputed to help
the students throughout the training. Workshops and Crash course modules are
designed to educate the students through the visits of highly professional

Industrial personnel visits. A well-equipped library with books and posters on
Automotive Technology, published books of Royal Enfield, latest Auto
magazine and journal issues given as a source for the students and faculties to
acquire more advanced knowledge. This center is fully secured by security
monitored systems, they maintain this center as each division and monitored by
a separate head. The heads of each department under guidance of Head of the
center

CHAPTER III
VEHICLE SECTION

3.1 Introduction
Production department deals with the process that converts the raw materials
into finished product. Raw materials are the input for every production process.

3.2 Learning objective


The main objective is to learn various processes that take place in the
production departments. To know the details regarding the various raw materials
used in vehicle section.

3.3 Material used in the vehicle

The primary raw materials used in the manufacture of the body of


motorcycle are metal, plastic and rubber. The motorcycle frame is composed
almost completely of metal, as are the wheels. The frame may be overlaid with
plastic. The tires are composed of rubber. The seat is made from synthetic
substance, such as polyurethane.

The power system consists of a four-stroke engine ,a carburettor to


transform incoming fuel into vapor, a choke to control the air-fuel ratio,
transmission system contains a clutch, consisting of steel ball flyweights and
metal chains, and a sprocket. The electrical system contains a battery, ignition
wires and coils, diodes, spark plus, head-lamps and tail lights , turn signals
and horn. A cylindrical piston, made of aluminium alloy, is an essential
component of the engine. It is fitted with piston rings made of cast iron. The
crankshaft and crankcase are made of aluminium. The engine also contains a
cylinder barrel, typically made of cast iron or light alloy

3.4 DISMANTLING AND ASSEMBLING THE PARTS:

3.4.1 FRONT FORK ASSEMBLY

Fork tubes FIGURE 3.1 on a motorcycle are the shiny rods that connect
the base of the handle bars to front wheel axle via the suspension, by damaged i
am assuming they bend or are thrown out of alignment, though it would not
have any adverse effect on the bikes functioning. Steering, handling and ride
quality might take a hit depending on the extent of damage.

The forks could get damaged when the front tyre or the forks are impacted
during a collision or fall and depending on how much they bend, handling and
ride quality will suffer. Unless the impact is severe enough to bend the forks
beyond their limit, you could still ride the bike if the bend is minor and the best
part is this can be repaired at your local mechanic (a reputable one preferably,
it’s a high precision job). Minor bending of the forks does not affect city
commuting or relaxed riding, but the bike will feel definitely less stable while
cornering and the front end might vibrate at higher speeds and if the damage is
extensive then you would have to replace the fork tubes. So theoretically you
could ride with damaged forks, but then would you want to run if you had a
sprained ankle

3.4.2 CHAIN SPROKET REMOVING

On average, you can except to replace your chain and sprocket between 20000
to 30000km ,less if you ride fast and hard . However, if you spot and damage to
your chain or sprocket, it’s better to just go and replace the prematurely worn
part right away.

PROCEDURE

1. After removing the countershaft cover, take the chisel and


hammer/mallet and bend the lock washer tabs holding the countershaft
nut in place. Some lock washers have two tabs, so make sure that you
bend all the tabs back. And make sure they're bent back flat;
2. If place the block of wood into the wheel so that the wood butts up
against the swingarm and prevents the wheel from turning. Make sure
the transmission is in neutral and that nothing is pinched between the
wood and swingarm.
3. A very good tool to have that will break loose the most stubborn
countershaft nut is an electric impact wrench
4. To remove the old chain, use a chain-breaker tool to push out one of the
link pins (you can use a die grinder or other method as well), keeping in

mind that if your chain isn't stock and has a clip master link, you'll
need to remove the circlip and master link.
5. Place the rear wheel sprocket side up, making sure the brake disc
doesn't contact the ground; if it does, place wood blocks or a tire
underneath to keep the rear disc from getting damaged. Install the new
sprocket, and lightly hand-tighten the sprocket mounting nuts. Then use
a torque wrench to tighten the nuts to factory spec in a crisscross
pattern.

3.6 CHECKLIST

The maintenance schedule FIGURE 3.3 detailed here will help you
maintain your Classic 350 Motorcycle meticulously and to get a long trouble
free service. The schedule provided herein is based upon average riding
conditions and indicates the Kms at which regular inspections, adjustments,
replacements and lubrications are to be carried out. The frequency of the
maintenance must be shortened depending upon the severity of the driving
condition or if the motorcycle is used in a very dusty environment

3.6.1 5 ROUTINE MAINTENANCE

3.7 EQUIPMENTS USED IN SERVICE STATION
3.7.1 Hydraulic Motorcycle Lift

A motorcycle lift is a lift table FIGURE 3.4 that is designed to


handle motorcycles. Many repair shops use such lifts to bring the vehicle off of
the ground and up to a level so that the mechanic does not have to put any strain
on his or her back or lay upon the ground to perform any kind of work upon the
vehicle. Also, motorcycle enthusiasts have put these lifts into their home garages
so that they can perform simple maintenance jobs such as changing the oil and
cleaning the bike without having to get down on the ground. These lifts are
typically made of steel and powered by air or hydraulic cylinders that handle
load capacities up to 1,500 lb. (680 kg).

There are many different variations and styles of motorcycle lifts. Some
are simple and only large enough to handle a simple motorbike. Others have
front and side extensions that make them long enough for a chopper and wide

enough for an All-terrain vehicle . Most lifts come with a clamp for the front
wheel to help stabilize the bike so that it stands upright on its own.

3.7.2 AIR COMPRESSOR

An air compressor FIGURE is a pneumatic device that converts


power (using an electric motor, diesel or gasoline engine, etc.) into potential
energy stored in pressurized air (compressed air). By one of several methods, an
air compressor forces more and more air into a storage tank, increasing the
pressure. When the tank's pressure reaches its engineered upper limit, the air
compressor shuts off. The compressed air, then, is held in the tank until called
into use. The kinetic energy provided by the compressed air can be used for a
variety of applications such as pneumatic tool as it is released air and the tank
depressurizes. When tank pressure reaches its lower limit, the air compressor
turns on again and re-pressurizes the tank. An air compressor must be
differentiated from a pump because it works for any gas/air, while pumps work
on a liquid.

Most people know how compressed air is used to inflate tires, but air
compressors are required for many tools and systems in the automotive industry.
Auto body shops use compressed air for sanding and painting
vehicles. Automobile mechanics and repair shops power various air tools with
air compressors. From vehicle assembly to shell construction, air compressors

are used throughout the manufacturing of automobiles to elevate the speed and
quality of the work. Engines are designed with air compressors for the heating
and cooling systems of the vehicle. Common pneumatic tools that are crucial in
the automotive industry include blow guns, brushes, hoses and couplers,
lubricators and dryers.

3.7.3 SPARK PLUG CLEANER & TESTER

A spark plug cleaner & tester is a tool that helps you test whether your
spark plugs are firing correctly. If your spark plugs are not firing correctly, it can
cause engine misfires and poor fuel economy. To use a spark, plug tester, first
make sure that the engine is turned off and the key is removed
Next, remove the spark plug from the cylinder head and screw the tester into the
spark plug hole. Finally, connect the tester to a ground point on the engine block
and crank the engine over. If the tester lights up, then your spark plugs are firing
correctly.

 A spark plug tester is a simple and inexpensive tool that allows you to
test the health of your spark plugs
 Here are a few steps on how to use one: 1
 Start by removing all of the spark plugs from your engine
 Next, attach the spark plug tester to each spark plug individually
 Once the tester is attached, turn on the engine and let it run for a few
minutes

 While the engine is running, observe the tester to see if there is a
strong sparks coming from each individual spark plug hole

3.7.4 FOAM SPRAYER & WATER WASHER

The three main components for a spray foam system are:
 Proportioner
 Heated hose(s)
 Spray gun(s)
An electric source powers the proportioner to energize the motors and heaters. It
requires the material to be pumped from their containers into the system. The
materials go through an initial filter for contaminants and are then pressurized
inside. Pressurized chemicals go into the preheater, where they need to reach
manufacturer recommended temperatures. The fluid modules then launch the
chemicals separately through different tubes within the heated hoses. The hoses’
responsibility is to keep the chemicals at the ideal temperature until they reach
the spray gun. When the spray gun trigger is pressed, the gun’s chamber mixes
the incoming chemicals. After this, the mix is shot through the gun tip using
airflow until you release the trigger. Every time the trigger is released, the spray
gun supplies a burst of air to purge the chamber and gun tip from chemicals to
prevent clogging

The washing and cleaning of the motorcycle is the first step considered in
motorcycle maintenance and is as important as cleaning the carburetor and
maintaining the right pressure in the tires. You see, nobody likes a dust bathed
motorcycle. To get that lustre which it possessed while standing at the
showroom, the motorcycle should be given a proper bath and polishing. And this
is not a rocket science, let me tell you. Cleaning your motorcycle is one of the
easiest tasks which you can do by yourselves. But there are some special
techniques and products, which when applied to the theorem of washing your
motorcycle, may give you the best possible results of everlasting shine FIGURE
3.7. "Foaming" your car prior to washing or even rinsing offers the benefit of
allowing the surfactants in a soap solution to penetrate the dirt film and surround
the individual dirt particles. spray thick load of foam for cleaning purpose, Best
Cleaning spray gun for cars, buses, trucks, scooter, bike & for home
cleaning.This reduces the risk of micro scratching or dulling the clear coat when
washing.
3.7.5 WHEEL ALLIGNMENT

Wheel alignment sometimes referred to as breaking, or tracking. And it


is the part of standard automobile maintenance that consists of adjusting the
angles of wheels to the car manufacturer specifications. The purpose of these
adjustments is to reduce tire wear and to ensure that vehicle travel is straight and
true [Figure ]. Alignment angles can also be altered beyond the maker's
specifications to obtain a specific handling characteristic. Motorsport and off-

road applications may call for angles to be adjusted well beyond normal, for a
variety of reasons. Wheel alignment is necessary for any vehicle to function
properly, and this is true even for two wheelers. While driving in the city, bikes
often hit potholes or gravel, which can cause the wheels to shift. Similarly, if
you use a two-wheeler for off roading, it can lead to wheel misalignment. Riding
a two-wheeler with misaligned wheels is risky as it can affect the balance of the
vehicle and cause accidents. Thus, it is necessary to get wheels aligned, even for
two wheelers.

Misaligned wheels can cause a whole host of problems, which can indicate that
the bike needs to be taken to a service station. Some common signs of
misalignment are: If the tires of the bike are getting worn in an uneven manner,
it might indicate that the wheels are not in a straight line as they should be.
Furthermore, if tires are getting worn quicker than usual that too can be a telling
sign, since misaligned wheels can put more pressure on the tires causing them to
wear faster

If the handles seem crooked when you are riding, that too is a sign of
misalignment. This happens because the handle and tire aren’t facing in the
exact same direction and there appears to be a disconnect between the two.
Another sign of misalignment is the vehicle being pulled to either side. If your
two-wheeler seems to constantly be pulled towards either the left or the right
side, even though you wish to ride straight, then chances are the wheels aren’t
properly aligned Since misalignment puts excess pressure on the tires, noisy
steering or squealing tires are quite common. If your two wheeler is making
more noises than usual, then it could be because of the tires.

3.7.6 TYRE CHANGER MACHINE

A tire changer is a machine used to help dismount and re-mount tires from
wheels. There are a variety of tire changers that have different functions and
features, but the basic function is always the same FIGURE3.9. Technically,
there are two main classes of tire changers:
Hydraulically operated - these types of tires changers use hydraulic fluid and
compressed air to press down the tire, breaking it free of its seal to the wheel.
Manually operated - as the name implies, manual tire changers require slightly
more effort to operate. You have to press down a lever manually and
occasionally move the tire to break the tire bead.
There are benefits and drawbacks to both types, but overall they all do the same
thing: help you quickly safely change your tires. A good tire changer will be
built from strong materials with high-quality construction, so it can easily
withstand years of hard use

3.7.7 Understanding Tire Changers

From this can get to operating tire changer machine, I should first learn about
the types and their different specialized functions

It usually have an external clamping capacity of 28" and an internal clamping


capacity of 30". This makes tilt back tire changers easier to use and more
practical options for bigger tires, especially since you won't have to keep on
screwing and unscrewing the head. This type of tire changer is most common in
commercial tire shops. It's designed with 4 adjustable tabletop jaws providing a
wider clamping range. All four tabletop jaws can be simultaneously adjusted for
mistake-free clamping.

When a tire has more weight on the inside or outside of its tread, it has a
dynamic imbalance. Dynamic imbalance is only noticeable when the tire and
wheel is spinning. The tire will have a tendency to shimmy from side to side
(left and right) which also results in faster tire wear. When the tire is spinning
the heavy spot will tend to seek the centerline of the tire. This is why the tire
shimmies from side to side. When the heavy spot is in front, it pushes the wheel
to one side. After the tire rotates one half revolution, the heavy spot causes the
wheel to try to turn in the opposite direction. However, most tires have
imbalances on both sides of the tire, requiring counterbalancing weights to be
placed on both sides of the wheel. The wheel is spun for a short few seconds and
then stops. The balancer will then show the results by displaying the readout on
the screen. The readout shows the weight amounts and the locations for them to

be installed on the wheel. After the weights have been installed, the balancer is
spun again to check for the accuracy of the balance job. A reading of “zero” or
OK on both sides of the wheel means the wheel is balanced and ready to be
installed back on the vehicle.

3.8 TOOLS USED

3.8.1 Torque Wrench

A torque wrench is expensive, and won't be used it frequently. However, it is the


best tool to put your back together. A torque wrench helps you explicitly apply a
specific "torque" to a nut or bolt. This tool uses a unique internal mechanism to
make your turning calculations exact, thereby preventing you from over-
tightening or even breaking bolts.

3.8.2 Axle Tool

For years, modern sports bike owners had to buy an odd-size Allen key to
remove their bike's front wheel. But, not anymore! The new and innovative axle

tool has all of the most common sizes used in front axles, all in one place. Get it,
we are sure you will be glad you did.

3.8.3 Impact driver

If you get into internal modifications or check the inner parts of your bike, then
you must need an impact driver for the same. Just imagine how many times you
twist your wrist with a ratchet to take off a brake disc or sprocket. Impact drivers
make your life much easier

3.8.4 Chain breaker/riveter

If you drive a chain-driven bike, then you must know that it comes with an
endless chain for the factory. If you want to replace the same, you'll have to
break it first. After that, you will have to replace the chain with a new chain of
equal length. Lastly, you'll have to spread the rivets on the new master link to
get done with the job. For this entire process, you will just need one tool! That's
right! A chain breaker/riveter is all you need, and it's worth every penny.

3.8.5 Tap and Die Set

A tap and die set come handy when you want to cure exposed threads or
snapped studs. No matter how carefully we ride our bike, these circumstances
come about.

3.8.6 MULTIMETER

A multimeter is a vital part of your mechanics arsenal. From troubleshooting


electrical shorts to testing your battery's voltage, a multimeter will take you out
in several ways. You don't need to buy a big fancy one; just the basic one will
do. Ensure it has all these features- DC voltage, continuity, and resistance
reader.

3.8.7 Socket or Ratchet Set

The most basic yet or the most used tools you should have with you is a socket
or ratchet set. These tools will help you with various mechanical needs. The best
wrench drive size is 3/8 inch. The most commonly used socket sizes on bikes
are 8, 10, 12, 14, 15, 17, 18, 19 and 20 mm. You should also get an extra-large

3.8.8 Motorcycle paddock stand

These days, modern bikes only come with a side stand, which makes it
challenging to carry out tasks such as cleaning and lubing the chain. A paddock
stand is a must-have accessory to make the bike stand upright in a stable
condition.

3.8.9 Double end spanner

These are the most commonly used types of spanner. The opening should
be the right size to fit the nut or bolt. If the spanner opening is too large it could
round off the corners of the hex. This makes the use of the proper spanner more
difficult. These spanners are available in different size ranging from 6 to 32 mm.

3.8.10 Hammers
The ball-peen hammer should be gripped on the end of the handle. When
you swing the hammer the face should strike the object squarely, and not at an
angle. Rawhide, plastic-tip, brass and rubber hammers are used to strike easily
marred surfaces.

3.8.11 Pliers

Pliers are special types of adjustable wrench. The two legs move on a pivot
so that item of various sizes can be gripped. There are two basic types, gripping
pliers and cutting pliers.

3.8.12 Screwdrivers
It is used to drive or turn screws. The most common type has a single flat blade
for driving screws with slotted heads.

4.1 MAINTENANCE

4.2 OIL LEVEL INSPECTION

Place motorcycle on its center stand on a firm surface.  Warm up engine


for a few minutes & switch off before checking oil level.  The level is correct if
the oil level is in the middle of the oil level window.  Top up only with
recommended Engine oil

4.3 CLEANING AND ADJUSTING PLUG GAP SPARK PLUG

Two spark plugs are provided in your motorcycle.  Remove spark plug
using the plug spanner and tommy bar.  Clean the insulator tip and electrodes
of the plug carefully.  Check and set the electrode gap between 0.70 to 0.80
mm.

4.4 REAR WHEEL REMOVAL

 Place motorcycle on center stand on a firm and flat surface.

 Mark the position of the chain adjuster butting with the stopper on the
Left side of the swing arm fork.
 Hold the axle firmly and remove the nut on the right side  Pull out the
axle from the left side along with the chain adjuster, taking care not to
drop the wheel collar and the spacers on the left side.
 Tilt the motorcycle slightly to the right and pull out the rear wheel from
the sprocket lugs
 Slide the wheel in position between the swing arms and locate the cush
rubber in the sprocket lugs correctly such that the wheel is positioned
straight
